Well, I defeated the problem by robbing the pivot bolt from another Ford E4OD with a factory shifter of slightly different configuration. The Ford bolt is a fraction of a millimeter larger than the problem bolt. but, after polishing it with the wire wheel on my bench grinder and spraying it with WD-40, I was able to fit it through the plastic bushings in the shifter. No problem in finding a lock nut since the Ford bolt has 9/16-12 threads. The transfer case shifter is now mounted and fully functional, so on to the next unexpected head-scratcher.
