Hello, I own a 1979 and dont know much about the bronco my buddy just got. But its a 1989 with auto with a push button 4x4,302. He would like to swap the 4x4 push button over to a manual 4x4 floor shifter? i have done a search on here, found a few post but nothing telling us how to do it, what parts will be needed.

Also what headers can he get to open the bronco up? where is the cheapest place to get them?

In order to convert from pushbutton to manual shift, you will need the manual shift version of the tranfer case, it's shifter and linkage. It doesn't have to be the same model (B_W 13-56), but it will be easier if it comes from the same transmission model for ease of bolting it up.
